Made from renewable resources & easy to recycle

Making corrugated cardboard boxes involves a number of processes, which can be quite interesting. Would you like to learn some of the basics?

Trees into Kraft paper

One of the first steps is that trees have to be converted into Kraft paper. The most common trees used for this process are pine, spruce, fir and silver birch. These kinds of trees have long fibres, which gives the Kraft paper a high tear, split and burst resistance – which are all good qualities for stronger paper, aren’t they?

Trees such as these above are natural and renewable resources, which means they can be replenished over time. Responsible management involves planting new trees when existing trees are harvested, and that means less harm to the environment, doesn’t it?

The look and colour of Kraft paper can depend on the trees it’s made from. It can vary from light to dark brown and even a yellowish colour at times.

The process of making Kraft paper involves pulping wood chips, which starts with the tree trunks being stripped of bark and torn into small chips. These chips are then placed in a large high pressure tank and cooked in a solution of mainly alkaline based chemicals. The wood chips convert to fibres after the pressure is released. Quite amazing, don’t you think?

In trees there’s a glue like substance called lignin which binds the individual fibres of the tree trunk together. This lignin is no good for making paper, so it needs to be removed.

The alkaline solutions used in cooking help dissolve the lignin and increase the strength of the pulp. This is often referred to as the sulphate process and is where the name Kraft comes from, as it’s the Swedish word for ‘strength’.

After various other steps, the fibres are made into heavy rolls of Kraft paper ready to be made into cardboard.

Kraft paper into corrugated cardboard

Corrugated cardboard usually has at least three layers – an inner and an outer liner with a wavy corrugated section sandwiched in between. This corrugated section helps give the cardboard its strength and impact protection, which is important when packing, isn’t it? The corrugating process occurs on machines called corrugators which can be as large as football fields. Picture that!

Some rolls of Kraft paper can be used for the corrugating medium in between, and other rolls can be used for the inner and outer lining. In the corrugator the various rolls of paper are crimped and glued together to form the corrugated cardboard which is ready to be made into new cardboard boxes, some of which you can buy here.

Corrugated cardboard into boxes

After the Kraft paper has been converted into corrugated cardboard a slitter scorer then scores and cuts the continuous sheets of cardboard into large box blanks ready to go to other machines for further processing, which commonly includes trimming, gluing and printing.

For instance, various machines fold the boxes along the scored lines and then glue or stitch (staple) the blanks in the appropriate places. The sections are folded together to form the finished product which is a corrugated cardboard box, something you’ve probably used many times before, right?

The finished flat boxes are then banded together and stacked ready for shipping. You can easily buy new cardboard boxes on our site.


We’re pleased to say that environmentally friendly processes, such as recycling, have continued to grow in importance and it’s very common these days that instead of virgin fibres from trees being used in the manufacture of cardboard, that most of the content of cardboard is recycled material – which seems like a step in the right direction, wouldn’t you say?

In Australia most, if not all, new cardboard boxes have a percentage of recycled cardboard in them. Even with boxes predominantly made from virgin Kraft board, the corrugation in between the liners is usually made of recycled board.

Today many boxes are made from 100% recycled material, sourced from existing cardboard, such as second hand boxes, and also from other second hand paper products. Instead of tree fibres, the recycled materials are the starting point and they go through processes such as de-inking and removal of other impurities and then continue through many of the same processes that virgin Kraft does when it’s made into cardboard boxes.

Recycled board is usually distinguishable by the minor imperfections in its appearance when compared with virgin Kraft.

One of the qualities that makes cardboard so simple and environmentally effective to recycle is that the fibre has already been processed. According to Planet Ark, using recycled material to make cardboard boxes means that,

“…large amounts of water (up to 99% less) and energy (up to 50% less)” are saved

In addition, there are also less by products and wastes associated with recycled cardboard, which also seems great for the environment, doesn’t it?

A win for the environment

Another incentive for manufacturers to make cardboard from recycled material is that it’s much cheaper to make. Recycled material doesn’t have to be cooked or washed to have the lignin removed and this means reduced costs.

As a result of both its ease of recycling and the cost savings involved, it’s likely that the use of recycled material to make cardboard boxes is only going to continue to grow in the future – and isn’t that a tremendous win for the environment?

Many people think packaging tape is just packaging tape. They assume it’s all the same. However, when you’re running a business you can’t afford to see things that way. Not if you want to keep all your products safe and in one piece, and isn’t that what any business wants?

Packaging tape is used for a wide variety of purposes. It’s one of the most common ways to seal a cardboard box and it’s regularly used to hold all sorts of things together. The most common width of packaging tape in industry is 48mm. There’s tape for use by hand, often combined with a handy tape dispenser and there’s also machine tape which is used with various tape machines. The good thing is, it’s easy to buy packaging supplies such as packaging tape online on our website.

People are often unaware of the differences in packaging tape and end up buying something that’s not suitable for the job they’re doing. Can you imagine that?

Packaging tape consists of a backing film with an adhesive on the surface. The backing film is usually measured in microns and generally the thicker the microns the stronger the tape and the more resistant the tape will be to tearing. However, the stickiness is due to the adhesive. When it comes to packaging tape, there’s three main types of adhesive, and in order of adhesion quality they are – Rubber solvent, Hot Melt and Acrylic, with the best adhesion coming from the Rubber Solvent adhesive.

Where do people go wrong?

Where many people go wrong is that they go for the cheapest because they don’t understand why the rolls at their packaging supply specialist cost more than the rolls at their local supermarket. The cheapest tape is usually the Acrylic adhesive, although price can also vary according to the backing film thickness.

Naturally people want to save money so they buy the acrylic tape unawares, go back to work and start sealing all the cardboard boxes which contain their treasured products. This all seems fine until they send products out and discover that some of the tape is starting to come off, or worse still, they get complaints from their customers because the boxes have come apart in transit and products have been lost or damaged. Wouldn’t you rather avoid these kinds of problems?

Many time’s people don’t understand why the tape is peeling off and are therefore unable to address the problem effectively. We’ve heard many stories like this before.

These days, many cardboard boxes are made using recycled material. This is great for the environment and for keeping manufacturing costs down, but it’s not always compatible with the acrylic adhesive used in many cheaper packaging tapes sold these days. You can usually tell the Acrylic tape because the roll appears very clear and transparent, unlike the slightly more opaque colour of the Hot Melt and the honey coloured tone of the Rubber Solvent adhesive tape.

Rubber solvent might cost a little more initially but in the long run it’ll save a lot of hassle and potentially save you more money because your boxes of goods will be kept secure. Acrylic tape will stick better to plastics and other surfaces like that, than it will to cardboard, but it’s still not going to have the same adhesion as the rubber solvent tape.

It might come as a surprise to some, but there’s more to cardboard boxes than first meets the eye.

Most people don’t give it much thought, as cardboard boxes are so common they’re sometimes seen to be of little value. However, they serve a very important role because they contain, carry, store  and protect products and other things that are of value to people, especially in business.

If that’s the case then isn’t it logical to give some thought to which cardboard boxes might be suitable for you?

Knowing some of the basics can help you buy new cardboard boxes wisely and potentially save you a bit of money at the same time. Just imagine!

What’s the difference?

Corrugated cardboard generally has at least three layers – an inner and an outer liner with a wavy corrugated section in between. This corrugated section helps give the cardboard its strength and helps provide impact protection. The corrugation is commonly known as the flute, and comes in a variety of different thicknesses. Would it help to know what they are?

Some of the most common types of flute and their rough thicknesses are shown below

  • C Flute                  4mm thick
  • B Flute                  3mm thick
  • A Flute                  5mm thick
  • R Flute                  2mm thick
  • BC Flute               6-7mm thick
  • AC Flute               8-9mm thick

There’s also more flute types that we haven’t mentioned here, for sake of time.

Thicker cardboard usually provides more impact protection so can be ideal for more fragile items. However, it’s often more expensive and takes up more storage space, so it’s good to decide on your highest priority. For many, the extra cost of a thicker cardboard is well worth it when they consider the money it saves in damages to their products. For others, a thicker cardboard might be overkill. Being aware that there’s a difference means you’re more likely to choose the right boxes, especially when you buy new boxes online.

Is that all?

The thickness of the flute is not the only thing to consider when choosing new cardboard boxes. The weight and hence strength of the cardboard used also plays a part and this is often referred to with numbers. Different companies often use different codes and have variations between the cardboard in their boxes, but some generic  terms do exist across the industry.

For example, the numbers 1,3 and 4 are fairly standard and usually appear before the flute letter to further indicate strength. When it comes to corrugated cardboard there’s  1C, 3C and 4C as well as a 1B, 3B and 4B just to name a few. When it comes to these generic codes, typically the lower the number the stronger the corrugated cardboard. For instance, 1C is stronger than 3C and so on. Most reputable cardboard box companies will understand these terms, even if their own codes are quite different. We’ve indicated whether a box has a single or double corrugation and we’ve referred  to rough strength of the cardboard with the terms Light, Medium and Strong. How to choose the right boxes

  • Heavy items require stronger boxes that are capable of holding the weight.
  • Smaller boxes are ideal for heavy items as they don’t get too heavy to carry.
  • Boxes being stacked on top of one another need to be stronger to support the extra weight.
  • Boxes that are a close fit for your items help prevent movement and damage within the box.
  • Solid level items, such as cans, provide internal support to a box, so a lesser strength, lower cost box may be sufficient.
  • Boxes with thicker cardboard or extra board corrugations in the walls provide more impact protection.
  • Boxes that are all the same size, are easier to pack, stack and transport.

How to choose the right packaging products

  • Good quality packaging tape, with rubber solvent adhesive, sticks better to cardboard.
  • Items needing extra protection can be wrapped in bubble wrap or protective foam before being packed into boxes.
  • Products like void fill, butchers paper, and bubblewrap can fill empty space in boxes and help prevent shift and damage.
  • Stretch wrap helps hold everything together on a pallet and provides some weather protection.
  • Heavy items may require strapping to secure them safely during transit.
  • For some items boxes aren’t suitable and it’s more effective to wrap them in single face corrugated cardboard, protective foam or bubblewrap, or perhaps pack them into a padded mailer.

More packing tips

  • Pack boxes to their capacity to prevent items shifting and boxes crushing.
  • Fill empty space inside boxes to help pack them to their capacity.
  • Don’t over pack boxes. If they can’t close they may burst open or be unstable when stacking.
  • Pack heavy items on the bottom, so the boxes don’t overbalance.
  • Wrap fragile items before packing, to help provide more cushioning protection.
  • Seal each box securely with packaging tape to contain what’s inside.
  • If wrapping items rather than boxing them, then wrap them well. It’s better to overwrap rather than under wrap.

Unfortunate Business

Once upon a time a couple decided to go into business together. They worked out their business plan and over a period of time put in a lot of hard work and effort to help bring it about. They began operating from their home in Sydney, but their business expanded and it wasn’t long before they needed larger premises. A small warehouse unit would be ideal. This was all very exciting as their dreams were finally starting to be fulfilled. They did a lot of promotion about their move and word got around.

Some of their friends decided to send a bunch of flowers to help commemorate the occasion. The flowers arrived and the business couple were really happy to have such supportive friends. They opened the card to see who the flowers were from and saw that the message inside read “May you Rest in Peace”.

The couple were a little shocked and rang their friend to let them know what the card had said. The friend wasn’t happy and contacted the florist to let them know about the error.

The florist apologised and said how sorry they were for the mistake. However, they pointed out that things could have been far worse. Somewhere nearby a funeral was taking place and they have a bunch of flowers with a card saying “Congratulations on your great new location”
